Mold Trials (T1, T2): What Buyers Should Expect and Check
A mold trial is a structured debugging session, not a delivery event. Treat T1 sample parts as finished production parts, and you risk approving problems permanently into steel. Treat the trial as a black box, and you miss the narrow window to correct defects economically.
The Trial Sequence: T1, T2, and Beyond
Nomenclature varies slightly by supplier, but the standard progression is:
- T1 (First Trial): The first time the completed tool runs in a press. The objective is to verify tool function (filling, packing, ejection) and to generate first samples that expose what requires correction. T1 parts almost always exhibit flaws.
- T2 (Second Trial): Conducted after tooling adjustments (gate modifications, vent work, dimensional tuning). Parts should converge closely to specification.
- T3 and Beyond: Additional tuning loops. While 1–2 correction loops are standard, a tool still requiring heavy intervention at T3 signals a structural tooling or part design problem.
Pre-Trial Readiness Checks
Disciplined suppliers run trials systematically. The validity of the T1 samples depends entirely on the controls established before the first shot:
- Material Verification: Confirming the resin and colorant match the specification and are dried exactly to the datasheet. Running an under-dried resin yields parts that look acceptable but suffer severe mechanical degradation, invalidating dimensional and structural tests.
- Mold and Press Checks: Verifying the tool fits the press properly—confirming clamp force, ejection strokes, water line integrity, and temperature controller function.
- Process Documentation: Establishing the process incrementally and recording parameters. A documented trial generates the data necessary for repeatable scientific molding.
Interpreting T1 Parts
T1 samples provide highly specific data, provided you know what they can and cannot show.
T1 parts will reliably indicate:
- Whether the tool fills completely and ejects smoothly.
- Baseline dimensional capability.
- Overt defects like flash, short shots, and significant sink.
- The actual physical locations of gates, weld lines, and ejector marks.
T1 parts cannot indicate:
- Long-term process stability and wear behavior.
- Final, tightly optimized dimensions.
- Process capability (CpK) across a large run.
Buyers often judge T1 cosmetics too harshly while judging T1 dimensions too leniently. Surface issues like flow lines often vanish as process parameters are dialed in, but structural defects and dimensional misses require a concrete corrective plan, not reassurance.
Built-In Defects and the Pre-Texture Sample
While a short shot or flash can be tuned out, specific cosmetic defects are built into the tool geometry and cannot be optimized away.
These permanent defects include:
- Sunbursts around a hot drop on an appearance surface.
- Raised secondary weld lines (where flow fronts stall and restart).
- Pressure lines and stress marks dictated by the gate location and fill pattern.
- Ghosting, which often appears only after texturing.
Once the tool is textured, you cannot fix a weld line or flow mark without severe tooling expense. For cosmetic parts, buyers should mandate a pre-texture (smooth) sample review.
A smooth T1 sample exposes flow marks and weld lines honestly, before the grain masks them. If a defect is present on the smooth part, it will likely remain visible through the texture. Reviewing a smooth part is the final, cheapest opportunity to make geometry or gating changes before texturing permanently locks the surface.
Buyer Checklist for Trial Review
- Demand Data, Not Just Parts: A box of sample parts must be accompanied by a dimensional report checking critical-to-function features. Approving T1 visually guarantees tolerance issues in production.
- Review the Corrective Plan: Request the supplier’s issues list and confirm whether each fix relies on a tooling correction or process tuning.
- Reference the Mold Flow Analysis: Compare the T1 physical samples to the original mold flow report. Verify if the predicted weld lines and sink locations align with reality.
- Monitor Convergence: T1 and T2 should show significant closure on the issues list. Stalled progress across multiple trials usually indicates process tweaking masking a tool defect.
