Inspection & Acceptance Standards for Injection-Molded Parts
Quality disputes arise when a buyer and supplier fail to define “acceptable” in writing before production begins. Once parts ship, debating cosmetic blemishes or non-critical dimensions becomes a subjective argument. A disciplined procurement process prevents this by locking inspection tools, sampling plans, and cosmetic criteria into the RFQ.
Pre-Production Verification: FAI and PPAP
Before mass production, the supplier must prove the tool is capable of making the part.
- First Article Inspection (FAI): A dimensional layout measuring agreed drawing characteristics on initial or changed parts. FAI confirms the part matches the print, but it does not prove long-term process stability.
- PPAP (Production Part Approval Process): Common in automotive and regulated industries, PPAP bundles product, process, measurement, and capability evidence into a formal submission. It proves the supplier has a repeatable process, not just a good first shot.
Volume Production: Sampling and AQL
Inspecting every piece of a 50,000-part run is economically impossible. Lots are accepted using statistical sampling plans, typically based on AQL (Acceptable Quality Limit) standards like ISO 2859 or ANSI-ASQ Z1.4.
An AQL plan dictates how many parts to pull from a lot and how many defects trigger a lot rejection. Allowances are tiered by severity:
- Critical Defects: Cause failure or regulatory violations. Usually carry a zero-defect allowance.
- Major Defects: Affect function or fit. Carry tight allowances.
- Minor Defects: Small cosmetic issues. Carry looser allowances.
Buyers must explicitly agree on defect classifications and AQL limits before production. AQL is a lot-acceptance method; it is not a process-capability target.
Defining Dimensional Acceptance
Buyers should identify specific Critical-to-Quality (CTQ) dimensions on the drawing. Treating every dimension as equally important dilutes inspection effort and raises costs. For tight-tolerance CTQ features, require the supplier to prove their measurement system is adequate—usually via documented calibration, fixturing strategies, or formal Gage R&R studies.
Defining Cosmetic Acceptance
Cosmetic defects (sink marks, flow lines, gate blush) are the primary source of buyer-supplier friction. Subjective criteria like “no visible scratches” guarantee disputes.
An effective cosmetic standard establishes objective, repeatable inspection parameters:
- Defect Vocabulary: Explicitly define the types of defects (e.g., distinguishing a flow mark from a weld line).
- Inspection Setup: Standardize the lighting intensity, viewing distance (e.g., 18 inches), and viewing duration (e.g., 10 seconds).
- Surface Zoning: Divide the part into “A” surfaces (highly visible, strict criteria), “B” surfaces (partially visible, moderate criteria), and “C” surfaces (hidden, functional criteria only).
A defect visible under a microscope is irrelevant if the standard specifies a naked-eye inspection at arm’s length. Specifying these conditions upfront turns a subjective visual judgment into a hard data point.
Auditing the Supplier’s Discipline
A mature supplier demonstrates quality discipline through documentation. When qualifying a molder, ask to see a redacted inspection report. Look for strict defect categorization and a clear disposition process (Accept, Accept with Deviation, Rework, Scrap). If their cosmetic spec relies on vague adjectives rather than zoned visual criteria, you carry the risk of future disputes.
